Overview

Industrial Process and Plant Safety

The PLT100 plant safety course teaches operators, technicians, engineers, supervisors, and managers the safety practices that matter most during plant operation, startup, commissioning, and maintenance. Known formally as PiControl's Industrial Process and Plant Safety course, PLT100 runs as 1 day of classroom training or 8 hours online, using training slides and hand-outs rather than dedicated lab software. Despite advances in modern plant safety, injuries, illnesses, and fatalities on the job still happen, and PLT100 is built to close that gap.

A unique aspect of PLT100 is that it also covers how process control schemes and strategies can be used to increase operational safety - including how DCS/PLC control schemes, advisories, and online closed-loop strategies are designed with safety in mind, and how alarm strategies and real-time monitoring support safer operation. Alongside that control-focused thread, the course builds broader safety awareness so attendees are more aware of hazards, more cognizant of imminent dangers, and better equipped to reduce both on-the-job and off-the-job safety incidents.

Curriculum

What You Learn in the PLT100 Plant Safety Course

PLT100 moves from the human causes of plant accidents to hazard-specific and hands-on work-practice safety, then closes with how safety is designed directly into the plant's process control strategies. After completing the course, attendees are familiar with the safety concepts relevant to chemical plants, more aware of hazards, more cognizant of imminent dangers, and better equipped to operate and work safely - contributing to improved company safety records.

The course covers the following topics.

Module 01 · 6 topics

Safety fundamentals and human factors

  • Safety in perspective, causes of accidents, and psychological and human nature
  • What employees, management, and personnel can do to mitigate accidents and improve safety
  • Accident examples and what could have been done to avoid them
  • Hazard communications
  • Material safety data sheets
  • DOT training
Module 02 · 8 topics

Chemical, physical, and hazard-specific safety

  • Industrial safety, working safely with chemicals, and safe handling of pressurized gases
  • Welding safety
  • Electrical and lighting safety
  • Asbestos awareness, ammonia, H2S, and other hazards
  • Asphyxiation dangers
  • Blood-borne pathogens
  • Fire safety, different types of fires, and fire extinguishers
  • Hazardous materials transportation
Module 03 · 8 topics

Plant work practices and PPE

  • Material handling and machine shop safety
  • Powered hand operated tools
  • Back safety and correct lifting technique
  • Office ergonomics
  • Personal protective equipment and scaffolds
  • Slips, trips, and falls, fall protection, and forklifts
  • Lock-out and tag-out procedures
Module 04 · 4 topics

Control-based safety strategies

  • Using DCS/PLC control schemes and advisories for increased safety
  • Online analyzers - GCs and other analyzers - and how to use them in process control strategies
  • Incorporating safety into the design of process control strategies and online closed-loop advisories
  • Embedding safety considerations into logic design, alarm strategies, and real-time monitoring across DCS/PLC architectures

Once these topics are complete, attendees recognize plant hazards, follow safe work procedures, and understand how DCS/PLC control schemes, advisories, and alarm strategies contribute to operational safety.

Who the Course Is For

PLT100 is built for the people who keep a plant safe day to day: operators, technicians, engineers, supervisors, and managers. There are no prerequisites, because PLT100 is designed for individuals at any experience level, from operators to managers, and the course is a must for anyone with a role in plant safety.

01

Operators & technicians

Build the day-to-day hazard awareness that lock-out/tag-out, chemical handling, PPE, and safe work practices depend on, so routine and non-routine plant tasks get done safely.

02

Process & control engineers

Learn how to embed safety considerations directly into logic design, alarm strategies, and real-time monitoring using DCS/PLC architectures, alongside general plant hazard awareness.

03

Supervisors & managers

Use PLT100's emphasis on documentation, safe operating procedures, and system-based safety planning to support OSHA, EPA, and insurer requirements, and to lead toolbox talks and safety briefings.

Bring your whole team

PLT100 also suits full teams from a single plant, including multi-shift operations and contractor onboarding. PiControl offers private sessions tailored to industry-specific risks - such as chemical manufacturing, oil & gas, or utilities - and to your plant's own equipment or processes. Onsite corporate training is available on request so a team trains together on its own hazards and shift patterns.

Certification and Course Materials

PLT100 attendees receive a PiControl Solutions completion certificate that can be added to a professional profile and presented during internal audits or performance reviews. PLT100 emphasizes documentation, safe operating procedures, and system-based safety planning - all of which support compliance with OSHA, EPA, and insurer requirements, and help attendees prepare for regulatory audits or insurance inspections.

Attendees also receive training slides and hand-outs covering all essential safety topics, giving participants reference material to take away and use to lead safety meetings, refreshers, and departmental toolbox talks within their own organization. With prior approval, attendees may bring anonymized case examples from their own plant for discussion, and the instructor can guide the class through hazard identification and mitigation strategies based on real scenarios.

  • Completion certificate
  • Training slides & hand-outs
  • Toolbox-talk ready materials
  • Cross-functional safety communication
  • Audit & inspection documentation support
  • Customizable for plant-specific hazards
