The problem

Why Periodic PID Tuning Falls Short

PID controllers account for over 95% of all control loops in industrial plants, and most of them are tuned once (at commissioning or during a periodic tuning visit) and then left alone. Between visits, the process dynamics those gains were based on keep moving: heat exchangers foul, catalyst ages, feed quality shifts, and load changes with the production schedule. None of that shows up as a single dramatic failure; it shows up as gains that quietly decay until a loop is oscillating, sluggish, or riding a constraint nobody planned for.

A tuning study identifies process dynamics from the operating conditions in front of the engineer that day. Move throughput, feed composition, or load away from that point and the identified model, and the gains derived from it, no longer match the process.
